1. Generator Classification and Assembly Requirement Differences

As core power supply equipment, generators are divided into three categories according to application scenarios and power ratings. The structural characteristics and assembly difficulties of different categories directly determine the configuration logic of the Generator Assembly Line:

  • Small Portable Gasoline Generators: With a power range of 1-10kW and a unit weight of 50-200kg, they are mainly used for outdoor camping and emergency power supply. The core assembly difficulties lie in the wiring accuracy of stator windings, carburetor calibration, and whole-machine sealing testing, requiring the assembly line to have high positioning accuracy for fine assembly of small components.

  • Large Industrial Diesel Generators: With a power range of 500kW-10MW and a unit weight of 300-800kg, they serve as backup or main power sources for data centers, hospitals, and industrial and mining enterprises. The core assembly difficulties include coaxiality control of stator-rotor marriage, sealing of high-pressure oil pipes, and insulation performance testing, requiring the assembly line to have heavy-load carrying capacity to withstand the impact of lifting and transferring heavy components.

  • New Energy Wind Turbine Generators: With a power range of 1.5-10MW and a unit weight of 5-50t, they are used for grid-connected power generation in wind farms. The core assembly difficulties include insulation system assembly of stator windings, rotor dynamic balance calibration, and cooling system sealing, requiring the assembly line to have ultra-large load-bearing structure and high-precision positioning capability for large-size component assembly.
Currently, our standard Generator Assembly Line mainly covers small and medium-sized generators weighing 300-800kg, and assembly lines for large wind turbine generators can be customized according to customer requirements.

2. Core Conveying System of Generator Assembly Line (Plate Chain)

This series of Generator Assembly Lines adopts a plate chain conveyor as the core ground conveying carrier, fully meeting the special requirements of heavy-load generator assembly:

The plate chain adopts a steel chain plate + high-strength traction chain structure, with a single chain plate load capacity of ≥500kg and an overall line load capacity of over 2000kg. It can withstand frequent lifting impacts of 300-800kg generator housings, with an operating vibration amplitude of ≤0.05mm, avoiding assembly deviation caused by the shaking of heavy components during stator-rotor marriage. The line body adopts an accumulation design: the tooling pallet carries heavy components such as generator housings and stators, and transfers them linearly along the guide rail—from the housing welding station to the rotor assembly station, and then to the performance testing area. When the pallet reaches the corresponding workstation, the photoelectric sensor triggers a stopper to stop the pallet automatically, allowing workers to complete precision assembly in a static environment with a positioning accuracy of ±0.1mm, fully meeting the assembly requirements of generator core components.

Compared with conveying solutions such as double-speed chains and AGVs, the high rigidity and heavy-load capacity of the plate chain make it more suitable for the heavy-load scenarios of generator assembly, making it the mainstream choice for mass production lines of small and medium-sized generators.

3. Core Advantages of Automated Generator Assembly Line

  • Significantly Improved Assembly Efficiency: The Generator Assembly Line supports 24-hour continuous stable operation, with equipment utilization increased to over 90% and controllable production takt. The production cycle of a single generator is 20%-50% shorter than that of traditional manual assembly. The single-shift capacity can reach 200-300 units for small portable generators and 10-20 units for large industrial generators, flexibly matching order demands of different scales.
  • Stable and Controllable Product Quality: The positioning accuracy of assembly workstations reaches ±0.1mm. The whole process adopts standardized operation procedures, equipped with online insulation testing and dynamic balance testing equipment to reject non-conforming products in real time. The product defect rate is controlled within 0.5%, far lower than the 3%-5% defect level of manual assembly, meeting the reliability requirements of industrial-grade generators.
  • Significant Reduction in Comprehensive Costs: A single Generator Assembly Line can reduce the demand for front-line operation positions by more than 60%, lowering long-term labor costs. At the same time, it replaces high-risk operations such as manual handling and lifting, reducing the safety accident risk in the assembly process by over 90%, and cutting component loss caused by human operation errors.
  • Refined Production Management: 100% of the whole-process assembly data (including stator-rotor tightening torque, insulation test values, performance test reports, etc.) is uploaded to the MES system for quality traceability. The production status is visualized in real time, allowing managers to check capacity, yield, and equipment operation status at any time, improving production scheduling and decision-making efficiency.
