Traditional ground-rail assembly lines or simple overhead suspension systems struggle to meet the demands of transporting long-body vans (often exceeding 3.5 meters) while also accommodating the fine interior wiring and trimming work. To address these issues, we have developed this dual-level flexible production line featuring “Overhead Accumulation Conveying + Ground Ergonomic Assembly.” Specifically designed for commercial logistics vehicles, the system utilizes vertical logistics to solve space constraints and employs modular assembly processes to significantly improve the main line takt time, helping clients establish lean and efficient modern factories.

2. Core Technologies & Scenario-Based Applications

Overhead Power-and-Free Conveying System

Addressing the low ground clearance and long body length of commercial vans, we have constructed a heavy-duty overhead Power-and-Free track system at the top of the factory.

  • Long Body Adaptability: The system utilizes high-strength alloy hangers with multi-point wide straps. This ensures even weight distribution during aerial transfer, preventing twisting or sagging of the lengthy van bodies, thereby protecting thin-walled stampings and E-coat paint.
  • Flexible Logistics Control: Leveraging the “accumulation” feature of the Power-and-Free chain, vehicles can automatically pause or release based on the availability of downstream workstations. This prevents floor congestion and allows for a streamlined flow between the painting shop and the assembly plant, greatly improving overall logistics turnover.

Ergonomic Ground Workstations

The challenge in van assembly lies in the fine detailing inside the cargo area. The ground section of this line uses a combination of heavy-duty double-speed chains and wide-body pallets.

  • Stand-Up Operation Design: As illustrated, the line height is meticulously calculated based on ergonomic principles, placing it within the most comfortable standing or slight downward viewing range for workers. This eliminates the need for frequent climbing or crawling into tight cargo compartments for tasks such as interior panel installation or wire harness connection.
  • Lean Material Delivery: The sides of the line are equipped with modular material sorting areas. Blue metal mesh bins and specialized castered trolleys, combined with custom part slides, enable a “one-piece flow” delivery system. Workers can access necessary parts within arm’s reach, significantly reducing non-value-added walking and aligning with modern lean manufacturing concepts.

Modular Powertrain & Body Mating Process

The core value of a commercial van lies in its chassis load capacity and body sealing integrity. We have designed a dedicated offline chassis pre-assembly station.

  • Powertrain Pre-assembly: In the sub-line, workers first secure the motor, controller, battery pack (or fuel system), and driver seat. This prevents occupation of main line space and reduces the risk of losing small parts.
  • Precision Mating: When the body-in-white (BIW) arrives at the main line mating station, a hydraulic lift raises the pre-assembled chassis from below to align precisely with the body. This “top-down” assembly method is more stable than traditional side-entry or overhead lifting, achieving a repeatability of ±0.5mm, which ensures accurate drive shaft docking and cab stability.

Smart Control & Digital Traceability

To meet the rigorous demands for delivery cycles and quality traceability in the commercial vehicle market, the entire line is equipped with an advanced central control system.

  • Central PLC Scheduling: The entire line is centrally controlled by Siemens/Omron PLCs with variable frequency drives (VFDs) for stepless speed regulation. The production takt time can be flexibly adjusted between 3 to 10 minutes based on order waves.
  • MES Seamless Integration: Key nodes throughout the line (such as chassis loading, final assembly completion, and off-line inspection) reserve industrial Ethernet interfaces. Barcode scanners at workstations can read the Vehicle Identification Number (VIN) in real-time, uploading critical torque data and part batch numbers to a cloud database. This ensures full traceability for every van leaving the line, providing robust data support for after-sales service.
